I was just thinking if a version of this might make for some nice aluminium sling stones

Too light I would think. That's why lead and steel are better because they have that mass needed for a bullet.

Yep. Weapons bullets are not made of aluminum. They lose their power.

Clay. With a roller from CA, they are effecient ammo, plus once they dry you can transport them easier since they are lighter, and soak them in water for a bit when you get to where you want to use them to add more weight. But I’ve found the dry ones work fine as well.

Cut rebar to size.
Betcha pipes would work too. Maybe even better if they were made to perform like some distance throwing toy.

Melting lead isn't that expensive.  Just need a mold,  a meeting pot, and ladle. I.think I have about $50. With my equipment.  Lead is cheap too.  I use to get it off eBay.  $1 a lb. U can also find it including free shipping. That's the only way I buy it.

This. Rebar will work will.

I also like thick diameter lag screws as a core with jb weld mixed with wire wrapping or iron filings. One side is pointed and one is blunt. Good for just about anything.
