I can't see there would be much of a problem. Customs will probably not care, but it is probably best not to call it a weapon. Declare it as a 'replica' in case they think you are importing genuine ancient artifacts, which they are supposed to stop, I believe.
Knives fully sharpened are sold and mailed within the U.S. all the time. Make sure it is well packed, so the mail carrier doesn't get a nasty surprise, but not so well packed that Customs can't get at it if they really want to

In any rate I don't think anything would ever come back to you as far as legal troubles.
